Any body know what the gap between the differential gears is suppose to be? I had my 04 apart years ago and know it can be shimmed but don't know the gap. I'll throw a indicator on it to see what it is. It's been banging between shifts for years now and its leaking oil again. I think its time to look at it ;D

The shim size is based on adjusting preload (pinion gear shim) and backlash (ring gear shim).
There is no specific gap, only a tooth contact pattern that you reveal with differential checking compound and adjust with the pinion gear shim.
See the Service Manual. It explains the process in detail.
This is only needed if you have disassembled the Final Drive or if it is severely worn.

What do you mean by "banging between shifts"?

The pinion gears rarely have issues.  If you did toast the pumpkin, a used one can be had very reasonably.

If you have a lot of play / slop it could be your drive gear is worn.  Its a sacrificial wear part that interfaces the rear wheel with the 'pumpkin'.  It can wear over time, especially if not lubed properly. 

At the end of life, the splined teeth can wear totally smooth and the bike won't move forward in gear, sometimes causing an incorrect suspicion of a clutch or tranny problem.

Its 42034-0002 COUPLING,RR HUB on the parts fiche and is circled in yellow below.

The red arrow shows where the splined teeth are.

Unless you cleaned up the gear for the pics, there's no lube!

Use a good moly paste.  I am currently using whats left of a tube Honda Moly Paste 60 which is no longer available, and am keeping my eyes open hoping to find a good alternative.

Well, after comparing my parts to the parts I got off Ebay, I changed out the drive shaft and the "pumpkin" too. Took it for a brest ride. NICE! Quiet, Smooth.

I think we are supposed to use moly paste and not grease. There is not enough molybdenum in grease. The manual says 60% or greater as in molybdenum paste. Grease only has 10%.

Also.. no such thing as a differential on a two wheel motorcycle.
